LPBF vs EBM vs WAAM: which process should you choose?
Short answer: choose LPBF for high-detail complex metal parts, EBM / PBF-EB/M where hot-bed vacuum processing and titanium maturity matter, and WAAM / DED-Arc/M for large near-net-shape parts where machining is expected.
| Decision factor | LPBF | EBM / PBF-EB/M | WAAM / DED-Arc/M |
|---|---|---|---|
| Best geometry scale | Small to medium, high complexity | Small to medium, hot-bed compatible | Large near-net shape |
| Feature resolution | Highest of the three | Lower than LPBF | Lowest; machining assumed |
| Typical feedstock | Metal powder | Conductive metal powder | Metal wire |
| Thermal behavior | Higher residual-stress sensitivity | Hot bed can reduce residual stress | High heat input and distortion management |
| Downstream burden | Supports, heat treatment, machining, inspection | Powder-cake recovery, machining, finishing | Heavy machining, heat treatment, NDT |
| Strong use cases | Complex aerospace, medical, internal channels | Titanium implants, selected aerospace | Large structures, repair, high buy-to-fly parts |
Choose LPBF when
- Geometry complexity and internal channels create value.
- Fine features and tighter as-built dimensional control matter.
- The alloy and machine-material-parameter route are already mature.
Choose EBM / PBF-EB/M when
- Vacuum processing is beneficial for a reactive alloy.
- Elevated build temperature provides a residual-stress advantage.
- Titanium or another alloy has a proven route on the selected platform.
Choose WAAM when
- The part is too large or uneconomic for a powder-bed route.
- The conventional alternative has a very high buy-to-fly ratio.
- Finish machining is practical and designed into the route.
- Repair, remanufacture or hybrid manufacturing creates the business case.
Do not choose on deposition rate alone
Compare cost and lead time per accepted finished part, including feedstock, build preparation, print/deposition, heat treatment, support or powder removal, machining, inspection, qualification and scrap.
